does anyone have idea of the cost to rebuild the front drive axel assembly on a 2002 TB?

The front differential? The price would be through the roof to buy new and have a dealer R/R. Half shafts have to come out, etc. Best bet is to find a good used one from a 2002+ and have a trusted independant shop do the work if you cant. A blind guess would be $1000 used. More than double that new.

Low mileage used ones are on Ebay for $400-450, in your choice of gear ratios. Labor to swap it out is the killer, since it involves lifting the engine a few inches for access.

What exactly is your problem that a rebuild is the solution? Gear death?

I dont' know...but now seems like a great time to fab up a way to drop all that down underneath the oil pan, or even a solid axel swap, since he's tearing into it anyway. It would be some work, but...if you compare prices to what it would cost to have a dealer install a new one, it wouldn't be that bad to do a solid axel swap, if he's looking for it.
