My first post here and thanks for having such a forum. My 04 TB had the transfer case and switch replaced under warrenty December 05. Two weeks ago the service 4WD light came on and of course my mileage was right at 35,000. The day before I was to take it in, the 2 month old switch lit solid in 4LO position but the switch was in the AWD and the light above it was blinking. It also went into 4LO making me having it towed to the stealer since I clearly couldn't drive the 30 miles in low.
Of course, they couldn't find a problem with the switch and it was magicly no longer stuck in 4lo but the code indicated a new actuator on the front axel was needed and it wasn't related to what they did in December. I Paid.
Today, a week later, the service 4WD light comes on again and the switch light is blinking in 4lo but solid in AWD where the switch is positioned.
Could it really be another bad switch? Just how often do these things go out?

id say its the motor encoder on the t-case very commonly when they are shot they will not go out of 4lo.

Yep, I'd go with the encoder motor deal too. I'm not sure which part of going into 4x4 happens first; the 'locking' of the xfer case, or the locking of the front axle. Both need to happen to go into 4wd,A4wd,4lo. The encoder motor could have been sending a bogus singal to the front axle disconnect. Front axle disconnects (or shift on the fly, SOTF actuators) do commony lock up/corrode due to lack of use. For this reason, it's a good idea to exersize your 4wd atleast once or twice a month. I like to lock it in 4wd as I pull out of my driveway, and turn it off after a few hundred feet.

BTW, trailvoys dont have "AWD"


they have "A4WD" that stands for "Automatic four-wheel drive"

So this motor encoder works intermedietily when it's going out?

The strange thing is that it was never put into 4lo to begin with. Seems strange that this would fail and go to 4lo by it self. I had the TB shut off for 2 hours as I waited for the tow and when the tow operator started it he saw it was still stuck in 4lo.
The Stealer didn't even bother to give it a check until the next day when by then it had reset back to normal.

BTW..... on the way home from work yesterday there was no service 4WD light and the 4WD selector switch was lit in the A4WD where it was positioned. The flashing light above the 4LO was off.

Wondering if I should sell off this TB before I pull all the rest of my hair out.

Living in Alaska the 4hi gets used plenty but never in 4lo. When the main roads clear after a snow it gets switched to A4WD
