Possible Cracked Manifold
I took the TB to the dealer today because I have noticed a small exhaust leak lately. They looked at it and said it either has a blown gasket between the block and the manifold or a crack in the manifold. They did not have the new bolts in stock and they would new ones either way so i will take it back next week when they get the parts in and they can tear it apart.
Bad news: worst case is a new manifold, total bill about $700.00
Good news: even though it is a 2003 with 83,000 on it, they are going to try and warranty the job, won't know that answer till Monday.
They think GM will at least pay half, I guess it's better than nothing!

mine is an 05 it was covered under my extended, under emissions, check it out...might be worth it

If they dont cover it don't get it fixed. In the exhaust section we have a GP started for a header. A header will be cheaper and get you a little more power.

My guess is they will cover half of the cost. It will still be about 350, but thats better than 700.

My 02 had a crack, about 4 inches long. It would make a ticking noise until it warmed up and closed the gap. It finally gave out and had a 1/8" hole in it. I removed the head sheild (4 bolts) and saw the hole. Dealership wanted $225 for new manifold. none at junkyard. My Dad is a welder, I removed the manifold and we drilled holes in the ends of the crack to stop it from spreading and welded it with silicon bronze rod. You can check with gmpartsdirect.com and buy the manifold for less than dealer cost.

Mine is doing the ticking thing till it warms up also.
I normally do all my own repairs, but if I can have the dealer install a new manifold and take responsibility for breaking head bolts in the process for about 350, I'll take it.

Broken Head bolts!!??
I hope the shop didn't tell you that they'd have to pull your head to get the bolts out? Manifold bolts broken off inside the head and nothing sticking out??
I just replaced the exhaust manifold on my 04 Envoy 4.2L. Was quoted $428 but the parts guy at GM said he'd give it to me for $348 CAD. I got one out of autopartsdirecttoyou.com delivered to my door in Canada for approx. $280! They offer a lifetime warranty on their manifold while GM only offered 1 year, parts warranty. Changed it myself. Only one hang up. Found lower bolt on #6cyl was broken. Got local welder to extract for a case of beer. Pretty easy to change provided the bolts didn't break. I wouldn't want to do it if the bolts were broken inside the head. I had a hole on the outside of the manifold along a 5 inch crack. Flipped it to look at the side that faces the engine and found another 5 inch crack that wasn't leaking. It's when the bolts are broken that a dealership will see $$$. That means they can charge pretty much whatever they want because the bolts were "hard to extract" or "extracting bolts takes time" or more bolts broke during manifold removal. I've heard it all.
